Ultrasonic welding is a process bringing to pieces of material together using high frequency ultrasonic acoustic vibrations turned into heat. When dissimilar materials need to be joined together, this type of weld works well, and it is frequently used for joining plastics. This weld requires no adhesives, soldering materials or fasteners.

There is a basic process and idea behind ultrasonic welding, though it is quite customizable for the materials involved. First, the two thermoplastic parts are laid down together in an overlapping manner in a fixture. A horn of aluminum or titanium is brought down onto the top plastic piece and pressure is applied to the parts to clamp them to the fixture.

Next, a vertical motion of the horn at about 20 kHz or 40 kHz occurs during the weld time. Frictional heat is created between the parts via the mechanical vibrations that are transmitted through the materials to the joint surface. Once the heat reaches a melting temperature, the molten plastic can flow and the vibrations stop for the cooling process to begin.

• Booster: modifies the amplitude of the vibration. It is also used in standard systems to clamp the stack in the press.
• Sonotrode: applies the mechanical vibration to the parts to be welded.

The applications of ultrasonic welding are extensive and are found in many industries including electrical and computer,automotive and aerospace, medical and packaging. Whether two items can be ultrasonically welded is determined by their thickness. If they are too thick ,this process will not join them. This is the main obstacle in the welding of metals. However, wires,microcircuit connections,sheet metal,foils,ribbons and meshes are often joined using ultrasonic welding. Ultrasonic welding is a very popular technique for bonding thermoplastics. It is fast and easily automated with weld times often below one second and there is no ventilation system required to remove heat or exhaust.

The transducer converts high-frequency electrical energy into high-frequency mechanical vibrations. And it contains several piezoelectric ceramic discs sandwiched under pressure between two metal blocks. Between each disc is a thin metal plate, which forms the electrode. When a sinusoidal electrical signal is fed to the transducer via the electrodes, the discs expand and contract, producing axial vibrations.
