It is amazing to see what ultrasonic energy can achieve in joining, cutting, patterning, and quilting on synthetic fabrics. These and more operations are done without the use of thread or adhesives and at speeds much greater than can be reached with sewing machines - as much as four times the speed!
How does it work? As the fabric passes under the machine's horn, ultrasonic vibration causes the materials to heat up and fuse together. Without any additional glue or heat, the seam is finished. When used with cutting edge tooling, the vibration cuts through the fabric and seals the edges of the cut to eliminate any fraying at the edges.
Sewing machine operators quickly adjust to this threadless sewing technique. Modular systems are available for integration into automated textile manufacturing equipment and web handling equipment.
Plunge welding or cutting is accomplished by placing the material over a fixed anvil and having the horn or tool descend to the fabric. This approach is used to punch holes, such as buttonholes, to cut fabric strips to preset lengths, or to join pieces together.

Application
An ultrasonic sewing machine is versatile and easy to use in order to seam, cut, slit, trim, tack, emboss, or to cut and seal at the same time. The process used by every ultrasonic sewing machine is fast, simple and efficient. It can seal up to 80 meters per minute without the need for threads nor needles.
It is indeed a flexible technology. Due to the adaptability of its design, it is possible to mount the sewing machine on a workbench or to install it into semi or fully automated systems.
The general principle of ultrasonic welding can also be applied to nonwoven materials. The thermoplastic fibers are activated by mechanical vibrations thus melting and bonding in pre-defined patterns. A weld tool, referred to as Sonotrode, transmits the vibration into the nonwoven material. In industrial applications, ultrasonic frequencies between 20 and 35 kHz are common, with amplitudes (tool travel distances) of 10 µm to 50 µm. Processing of nonwoven materials is often performed in continuous processes at high web speed. By application of rotary tools, it is possible to achieve processing speeds of up to 800 meters/minute. A specifically engraved drum is used as welding, embossing, or cutting anvil. The contour of the anvil drum focuses the energy and precisely defines the weld spots required for the respective product.

Instead of needles, thread, glues or other adhesives, ultrasonic sewing equipment uses a patented rotary system, coupled with high-frequency vibrations, to bond synthetic or blended materials containing up to 40 percent natural fibers.
